FWIW, I had a similar problem with a Chinese Honda clone. After I renewed the starter motor and bench tested it OK, I discovered the little rollers in the starter clutch had worn flat against the crank.
Couldn't find right size rollers so did the best I could with clean/regrease. Worked until the flat spots rolled around again.
Might be worth checking before you tear down the starter motor. The bike started easily off the kick, so I wound up just ignoring the starter altogether.
My 2/100ths of a dollar...

I just ordered one for the TRX 90. So we'll see how this goes in a week or so. My sole purpose to get the starter out is to make double sure it works, or doesn't work. I'm really just trying to see if I can get it to spin on the bench and then put it right back together. I'm open to suggestions.

Then remove the 2 holding screws & unplug the wire to the points & remove the whole points plate .Then remove the small bolt holding the large nut on the center of the advance unit & remove that. That should get the cover loose except for unplugging some wires . Good Luck ! Baby Huey Ps the advance unit has a pin that only allows it to go back on one way.

I loosened up all of the screws and something is keeping it from coming all of the way off. I've been online and am trying to find a decent removal explanation in between threads. I also "attempted" to take the neutral safety switch out. I took off the holding tab and pulled on it. I got the portion that the wire hooks in to and a spring with a copper holder attached. Also an old small "o" ring. All were covered in oil. I'm heading back online to try to find an exploded view of the switch to be sure I get everything out. It looks like there is still a plastic piece stuck in there but I can't seem to get a good enough grip on it to get it out. I'm still having fun which I guess is what most of this experience is all about. I'm going to be patient and go slow. I'm sure everything will fall into

The headlight burns out when the voltage gets too high if there is no battery to take the extra power. My OEM headlight lasted 12 years until the ground cable end corroded & broke inside the frame. You did get the most extensive explanation of what may be keeping the electric starter from working that I have seen. I have spent 40 or more hours trying to get my starter to be reliable with little success . But this gives me new ideas to try. Good Luck ! Baby Huey

My research has brought me to the conclusion that, number one, I have a bad Neutral Safety switch, number 2, the starter solenoid "could" be defective, and number 3, I can't get the starter to turn over. I have tried to bypass the safety switch, (this is how I determined it to be bad), after bypassing the safety switch I could jump the solenoid and could hear a click and some humming. Any suggestions?
